Master It Even as a Beginner! How to Make Acrylic Keychains with Illustrator (From Cut Line Creation to Ordering & Inspection)

Hello! This is ALL THAT PRINTING. 😊
When turning your unique artwork or character illustrations into custom merch, the very first item most creators challenge themselves to make is the "acrylic keychain." However, beginner creators unfamiliar with design tools often feel overwhelmed—wondering how to trace the cut lines, what a white ink layer is, and how to properly submit their files.

Creator 'CREATME' has teamed up with ALL THAT PRINTING to release a comprehensive step-by-step video guide—covering everything from designing the template to placing the order and inspecting the final physical product—so that even absolute beginners can easily follow along! Be sure to check out the detailed video at the bottom of this post! 😉

1. 🎨 Must-Check Before Starting! Source Image Prep & Printing Method Selection

① Prepare the original image at least 2 times larger than the final size

Illustrations created in bitmap/raster-based software like Procreate or Photoshop will lose quality and become pixelated or blurry if forcibly enlarged. Therefore, the key is to work at a resolution at least twice as large as the intended keychain dimensions from the very beginning, and save it as a PNG or PSD file with a transparent background.

② Standard Double-Sided Printing vs. Sandwich (Laminated) Printing

  • Standard Printing: UV printing directly onto the acrylic surface. While cost-effective, the printed side is exposed on the exterior, making it susceptible to scratches over prolonged use.
  • Sandwich (Laminated) Printing: A method where the printed layer is sealed between two sheets of acrylic. Since the print sits safely inside the acrylic, there is no risk of scratching, keeping both sides smooth, clean, and durable.
③ With vs. Without White Ink Layer

  • With White Ink: White ink is printed beneath the color inks, creating an opaque, vivid, and punchy finish.
  • Without White Ink: Skipping the white ink allows the crystal clarity of the acrylic to shine through, producing a soft, translucent effect reminiscent of stained glass.

💻 2. Preparing Production Files in Illustrator (3 Essential Layers)

When creating production files for acrylic keychains in Illustrator, you must strictly organize your artwork into three distinct layers: [Artwork/Image], [White Ink], and [Cut Line].

① Artboard Setup & Image Placement

  • In the New Document settings, choose CMYK for Color Mode and High (300 ppi) for Raster Effects.
  • Set the artboard to your desired keychain size, place your transparent background image, and scale it proportionally.
② Tracing the Outline (Pen Tool vs. Image Trace)

There are two ways to extract the base outline for your cut line and white ink layer:
  • Delicately tracing with the Pen Tool: Zoom in and manually draw paths along the outer edge. If the path extends too far outside, white ink may peek out; if it sits too far inward, the borders of your art may appear faint, so high precision is recommended.
  • Using Image Trace: Place a solid black (K100) silhouette of your artwork and apply [Object > Image Trace > Expand] to generate an outline path instantly, dramatically cutting down your design time. ③ Setting Up the White Ink Layer Duplicate the extracted outline path layer, rename it to 'White Ink', remove any stroke color, and fill the path with the designated spot/identifier color specified in your print shop's guidelines. ④ Creating the Cut Line & Keychain Hole
  • Offset Path: Copy the outline path, navigate to [Object > Path > Offset Path], enter your desired margin distance, and set joins to 'Round' to generate the outer cutting line.
  • Adding the Keychain Hole: Use the Ellipse tool to create the inner loop hole for the hardware and an outer circle. Align them, place them over the artwork's cut line, and click [Unite] in the Pathfinder panel. To avoid cutting errors during laser processing, smooth out any sharp internal corners.

⚠️ 3. Essential Pre-Order Checklist & Tips for Uploading Large Files

① Don't forget to 'Embed' your images

If you simply drag and drop images into Illustrator, they remain linked files. This can cause missing image links when the file is sent. Make sure to click the [Embed] button in the top Control bar to embed the image directly into the document.

② Tips for Submitting Large Files Over 10MB

When placing an order on the ALL THAT PRINTING website, file uploads exceeding 10MB may fail. If this happens, simply download and upload the temporary registration PDF provided on our website to proceed with ordering and payment, then email your actual high-resolution file (including your Order Number and Customer Name). Your order will be safely processed!

🔍 4. 4-Step Checklist for Inspecting Your Physical Keychains

After receiving your items, peel off the protective film on both sides first, and then inspect the following four points:

  1. Acrylic Surface & Edges: Check that the laser cut is smooth and clean, free of chips, cracks, or jagged edges.
  2. Print & White Base Quality: Inspect for smudges or stains, ensuring the graphic colors and white base ink are sharp and crisp.
  3. Keychain Hole Size: Make sure the hole is cleanly perforated and hardware rings can pass through smoothly without obstruction.
  4. Hardware Condition: Check all ordered attachments (such as ball chains or D-rings) for defects, looseness, or damage.
